Q: I seem to have gaps at the corners of my boxed envelope. Is this usual?

Hi you have to make sure you have the paper is lined up properly otherwise you will get gaps

Q: Does this make the same sized and types of envelopes as the separate We r memory keepers envelope punch? Or can this one do larger ones?

I haven't got the separate envelope punch. What I can tell you is that the sizes start at 2"x3/5" up to 8"x6/5" in 69 increments. There is a tool on-line from WR Memory which gives instruction's for any size envelope. I'm assuming it's for 1-2-3 board only . This board has a chart in inches and centimetres .

Q: Does this make square envelopes, for example 6x6 7x7 and 8x8 inches?

I have used it to make square envelopes such as 5x5 & 6x6, but I haven’t made larger envelopes yet, but I think it’s possible so long as you use one large piece of paper.

Q: What is the largest size box I can make?

I have just open it up and the largest size is 4x4x4, which I have made . I would send a photo, but sorry to say I didn't know how. It's about as big as a medium size mug, which because of the handle you won't get in. Hope that helps you.
